Mathematical models of polymer melt flow in co-rotating twin-screw extruders are crucial to screw design and predict processing characteristics, such as pressure distribution, back-pressure lengths, degree filling, melt-temperature increase, drive power. Twin-screw modeling focuses predominantly on conveying elements, kneading blocks commonly represented with fictitious continuous flights, which significantly simplifies geometry ignores considerable leakage flow. This work (Part A) presents a comprehensive analysis the characteristics power demands fully intermeshing extruder that considers complex three-dimensional without geometrical simplifications. comprises following steps: (1) dimensionless description geometry, (2) simplification governing equations, (3) formulation novel parameters, (4) parametric study approach using characteristic angular position, avoids numerical algorithms drastically reduces computation required. Our included 1536 independent points—a vast amount data revealed various effects highlighted this work, including new findings interactions between parameters. The obtained results serve, for example, basis design, optimizations, scale-up, soft sensors.
